Improve Finished Goods Flow with an
Automated Gaylord Filling System

The Back Story

A national manufacturer of plastic bottles was looking for a way to automate the gaylord filling operation of their finished products. The 48" x 48" gaylord boxes were mounted on top of a plastic pallet for ease of transportation. Their current method of filling the totes was to have a fork truck operator drive a cardboard tote to a spot under one of three dispensing areas where the product was ejected from a plastic injection molding machine. Once the gaylord was full, the fork truck operator would return with an empty gaylord to switch it out for a full one. The fork truck driver would then transport the full gaylord to the warehouse side of the building in preparation for shipping finished products to the customer. This was very time consuming and not a very efficient use of manpower or equipment.

The Application

The end user looked to Bastian Solutions, one of Alba's partners, to provide an automated solution to bring empty gaylords in from one end of the building, fill the gaylords with bottles, and transport them to the other end for removal by fork truck. After several meetings to survey the site, Bastian was able to provide a preliminary layout for review. The bottle producer liked the design and commissioned Bastian Solutions to execute the integration of conveyors (by Alba) and controls (by Bastian).

The Solution

Alba provided three accumulation sections of CDLR feeding three parallel transfers which would position the box underneath the bottle dispensing areas in independent lanes. While the gaylords were being filled, empty gaylords would be waiting in queuing zones to take the place of the gaylords being filled once they were full. Filled gaylords of product would exit the fill conveyor zone and transfer to an outgoing parallel lane of accumulation conveyors. The gaylords would then be conveyed to the end of the line where they would be unloaded by fork trucks and transported to the warehouse side of the plant to prepare for shipment.

The overall Alba pallet conveyor along with Bastian’s controls helped improve the flow of finished goods and reduce fork truck traffic and activity.
